3D printing gets sold as zero-waste because you only make what you need. That's the comfortable version. The honest version is that every print carries overhead: support material, failed prints, skirt and purge lines, and the empty spools at the end of the month. This is what we actually do with it.
Where the waste comes from
Most of it is unavoidable by-products of the process. Support structures on overhangs, the purge material that keeps a multi-part run clean, the occasional print that fails halfway through and goes in the bin. A small part can produce more waste than its own weight in plastic. We track it, because you can't reduce what you don't measure.
What we can do with it
The first lever is designing waste out — better orientation and design means less support, and support means less scrap. The second is material choice: some processes waste less than others, which is part of the calculus in choosing FDM vs SLS.
After that, we sort what's left. Clean single-material scrap can be ground and re-extruded into reclaimed filament — the same polymer, slightly downgraded, perfectly good for jigs, prototypes and hidden parts. Mixed or contaminated scrap can't be re-extruded responsibly, so it goes to industrial recycling rather than pretending to be filament again.
Where reclaimed filament fits (and doesn't)
Reclaimed filament is a genuine, useful material — for the right jobs. It's a little less consistent, a little more prone to a random defect, so we don't run it on customer-facing parts where a failed print mid-run costs more than the material saved. It earns its place on internal tooling, test prints and prototypes, which is where most of the waste would otherwise land.
That honesty matters. Greenwashing a recycled spool onto a production part that then fails and gets binned twice is worse for the environment than just using virgin material once.
The part that matters most
The single biggest environmental decision in all of this is the one customers make: printing a part that lasts. A discontinued trim piece that keeps a working car on the road is a different kind of sustainability — it's a part not thrown away, a car not scrapped, a whole replacement not manufactured. That's the argument we actually believe in, and the plastic waste is the price of it.
