The Volkswagen Golf MK2 is a classic that's slowly disappearing from Slovenian roads — not because the cars stop running, but because the small plastic parts give up long before the mechanicals do.
A customer brought us his 1990 GTI with a punch-list of broken interior trim. The dealer had nothing. The aftermarket had about half of it, mostly for the more popular right-hand-drive market. We printed the rest.
The punch-list
- 4× dashboard vent surrounds, all cracked at the mounting tabs
- 2× door panel clips, missing entirely
- 1× trunk pull handle, broken at the pivot
- 1× VW roundel for the steering wheel, yellowed and chipped
- 6× assorted interior trim clips, all broken
Fourteen parts, none of them structural, none of them available.
Why MK2 interiors fail in the same places
Every one of these parts failed for the same reason. The interior was moulded in unreinforced ABS with thin snap features. Three decades of thermal cycling in a sunlit cabin drives the plasticisers out and the material goes brittle exactly where it is thinnest — at the clip, the tab, the pivot.
Which is why a donor car rarely solves the problem. A used panel has the same age and the same fatigue as the one that just broke; it fails on the same schedule.
Process
Each part followed the same path.
1. Scan or reference. Where we had an intact sample we 3D scanned it. Where we had only fragments — the trunk handle came in two pieces — we scanned both halves and rebuilt the joint in CAD. For the roundel we worked from period reference photos and caliper measurements of the mounting boss.
2. CAD rebuild. Clean parametric models rather than patched scan meshes, so revisions are cheap and the parts can be reprinted years from now. Where the original design was known-weak we improved it: thicker mounting tabs on the vent surrounds, a radiused pivot on the trunk handle instead of the original square shoulder.
3. Material selection.

4. Post-processing. Support removal, bead blasting for a matte factory-like texture, selective painting, and clear coat on the roundel.
5. Fit test. The customer brought the car in and we trial-fitted every part. Two vent surrounds needed 0.3 mm taken off a locating rib — the dash itself had distorted slightly over thirty years, which no amount of scanning the part would have revealed. Second round of prints, second fit, done.
What the fit test taught us
The fit test is not a formality on a car this old. Two things regularly show up:
- The car has moved. Dashboards sag, door cards bow, and holes end up a millimetre from where the factory drawing put them. Printing to the original geometry can produce a part that is technically correct and still won't seat.
- Clip force is a design choice. A new nylon clip is stronger than the thirty-year-old ABS receiver it snaps into. We deliberately soften the clip so the part fails before the panel does — a €4 clip is a cheaper thing to break than a door card nobody makes any more.
Result
All fourteen parts installed, factory appearance, and the customer walked out with a spare set of clips because "they break eventually." Total cost came in well under what a parts-car purchase would have been, and the parts-car route would have supplied worn originals rather than improved ones.
Lead time: 11 days, including the fit test and the second print round.
